The Art of Die-Cutting: Custom Shapes & Structural Design

May 15, 2024
Structural Design

The world is not rectangular. Why should your print be? Die-cutting allows us to punch custom shapes, windows, and intricate patterns into paper and board. It transforms a flat sheet into a three-dimensional experience.

Steel Rule Dies vs. Digital Cutting

For long runs, we craft a Steel Rule Die—a custom "cookie cutter" made of sharp blades embedded in wood. It punches thousands of sheets an hour with perfect consistency. For short runs or prototypes, we use Digital Cutting Tables (like Zünd) that use a drag knife or laser to cut complex paths without tooling costs.

Packaging Structure

A box must protect the product and sell it. We engineer the structure to hold weight without collapsing (using fluted board or heavy card) and design locking tabs that snap shut with a satisfying "click".

  • Windows: Let the consumer see the product. We patch windows with clear PET film for protection.
  • Thumb Cuts: Small notches that make it easy to open a box or slide out a tray.
  • Crease vs. Cut: We adjust pressure so the die creases fold lines without cracking the paper fibres.

Kiss-Cutting for Stickers

For sticker sheets, we use "Kiss-Cutting". The blade cuts through the vinyl face stock but stops exactly at the backing liner. This precision allows easy peeling and professional presentation.
